Ran 60 rounds through my AR build, the brass had little dents in it and was being thrown to roughly the 2-2:30 position rather than the 3-4 position.

Barrel is a 16" medium contour from Sionics Weapon Systems, I'm running an H2 buffer and was shooting XM193.

I haven't noticed dented brass in the past with this build, could it have been a hotter lot of ammunition? Or should I contact Sionics?
 
I'm assuming carbine? Pictures would help, but "little dents" with Nato XM193 is pretty normal.

Little dents aren't unusual. If you reload, they'll iron right out.

The brass is likely just bouncing off the deflector as designed. M193 is pretty hot.

I think you're good to go.

I'll also say that I measured the gas port in a jerry-rigged kinda way. I don't have a pin-gauge set so I basically stuck a pencil in the gas port and started to rotate, the graphite eventually took the shape of the gas port. Took out the calipers (Pittsburgh but it'll do) and measured the pencil lead and came out to be .075-.076. Which seems to be consistent with other brands.

Thats pretty normal brass deflector denting. Really nothing to worry about. If anything, it means your rifle will likely remain reliable, even when very dirty/dry. I'd rather have spirited extraction/ejection than lazy ejection...
 
Sionics will be more than happy to take your call and help with your problem.

However, you can try a stiffer spring and maybe an H3
 
Taking the link as an example, it's normal.

The AR15 having "optimum" ejection is really an aftermarket internet thing - walk the firing line where 50 shooters are qualifying and you will see 1 to 5 oclock all day long, with GI weapons. They aren't real consistent - but the ammo is, and dings are common.
