I have enclosed pics of the 1) New BCG, 2) previously 50/50 duds, 3) BCG in my Aero lower.

Model One Sales (and others) make an enhanced firing pin with a bit more protrusion for the Russian primers. Did the trick for me, no need to change the entire BCG.
 
Dude, what? I am going there now! In the event that my current RMA'ed BCG works. I will still have a back up!

I am planning to test the RMA'ed BCG out at my local gun range tomorrow.

*update, I tried to order this firing pin and it errors out. Hopefully after my email to customer support I will be able to purchase it? Thank you for the advice!

I hope your session goes well! When you get the gun running, a x39 AR is very, very fun. Both I and my son love them, my son says he really prefers that caliber over .223 to shoot.

Been awhile since I handled an AK, but the AR has nice ergos and handles nicer than the SKS. A bit lighter. The .223 makes noise, but has very minimal felt recoil, almost like a loud .22. I have several full-sized 30 cal rifles both in bolt and semi-auto, those really whack you good. The x39 is in the sweet spot.

The Duramags have been completely reliable, I don't mind the relatively higher cost since the BCA upper is priced so low. 4 reliable mags instead of 10, you will never know the difference functionally.
 
Thanks Isudave. Just got back and it did perform better than the last BCG I sent in. However, I am still getting misfires/duds every 6 to 7 rounds. Some times 3x in a row and then I can bang for 7 rounds. Sometimes its every other round and then its reliable until I empty the ASC 20rnd mag. Like you said i don't think its the ammo now. I used Red Army and then Wolf with same results. I was able to purchase a 7.62x39mm enhanced firing pin from https://model1sales.com/ today. Proly wont get it for a week or so. Although, I had to do it over the phone because the website kept erroring out.

So I get another chance to make this config run reliably. I will again report when I get the chance.

I have another month of free time before I go back to work due to my right hip replacement surgery I had on the 8th of last month.

Thank you H.R. forums for your excellent help and advice with my obsession! Heh!

(What else would I be doing? Knitting...pffft!)

So... still a pretty high rate of misfires. Dang it!

In reading back over the thread- seems like you already have the enhanced firing pin from BCA,... you also wrote this:

The BCA BCG is new, no wear. I wont be able to test it due to snow, been slammed with snow the last week.
It racks like butter and trigger is crisp when dry fire. I do have a 3.5lbs JMT drop in with this lower.

Maybe the trigger? Hammer spring? That would be my next consideration. Did you try the heavier spring?
 
Yeah, thats probably the culprit right there. I will swap it out with my regular Mil Spec AR15 trigger and spring and then go from there. I should probably also get a Wolf heavy AR15 hammer spring too
 
I would try it with the milspec trigger and spring first, before ordering anything else. Like I said, I'm running BCA uppers on a blemished PSA lower, and a el-cheapo Karri's Gun lower. Both bought as complete lowers, so whatever they send in the $150 package. With the enhanced pin (and that counts the one BCA sent with the second upper), I'm getting ignition at about 98% (for every 100 rds I might have 2 that require a second strike).

At this point, I think the upper is solid.
 
Well, I came back today from my favorite shooting site deep up in the woods today. Today was the 1st time I tested out the BCA BGA that I received from RMA and the firing pin broke. The tip broke off and got stuck in the firing pin hole of the bolt.

1. This RMA BCG is better than the one I sent in (I can easily remove the bolt tab. Before I could not)
2. The action seems more fluid and better coated.
3. Sub-standard firing pin. Broke after 15 successful rounds.
4. I am sending these following pics to BCA.

I did however buy a new firing pin from 1Modsales.com I also placed it in my drill press and filled the collar down at 900rpm to allow for my firing pin to protrude out of the bolt just a little bit more. I shaved off from .076 to .071. Its been a headache. But also, I really do enjoy fixing these types of problems. :)
