When you did the plunk test did you push the round fully in by hand? If not redo this test. It may be that your into the rifling when the bolt closes forcing it the rest of the way.

No I did push them with my thumb and the round didn't move anymore.

Range report- A ok. Everything went well. Primers stayed in and look very good. Getting rid of ALL older brass.Just keeping once fired factory and the bag of new brass. Really happy!.

Here as another way to set up yer sizing die which requires no extra tools:

I can't take credit for this. I copy/pasted it from another site.

1. Take a once fired factory round and blacken the neck and shoulders with a Magic Marker or Sharpie pen. Some people like to smoke the neck and shoulder, but I find the Magic Marker/Sharpee pen a bit better.

2. Carefully lubricate the case.

3. Loosen the lock ring on the sizing die and back off about two turns from when the die is set to touch the shell holder.

4. Size the case. Note where the marks are on the case and turn the die down about a half a turn and size again. Turn down some more, and resize again. What you are looking for is the marks on the blackening just touching the shoulder.

5. Clean the lube from the case and try it in the rifle. It may chamber just a bit on the snug side. If so, turn the die down ever so slightly, lube and size again. Wipe off the lube and try in the rifle. If it slides in as easily as a factory round, you should be good to go. If not, usually one more very slight adjustment should fix the problem.

6. Tighten the locking ring for the die and you're done. You have just set your sizing die up for a custom fit to your specific rifle, rather than a generic one size fits all guns.

JONB... `Glad to hear things finally worked out using the newer brass (...though i still cannot fathom how using older brass simulated an 80,000
psi head expansion/primer pocket blowout as was your experience)

For record, I'm regularly reloading tons of 1963 Greek HXP 30-06 from CMP (that's 54 years old for us uneducated deplorables) with totally normal results (including chrono speeds).
Anyone else here able to weigh in on what JONB experienced as a brass issue?

May want to check the volume of the old vs new brass and see if there is any problem. Dry weight may not show any difference, should use water volume. I have some older brass that has a lot less volume than new. This at times can run you into problems of over pressure.

I would explain it as most of the problem ,looking back has been old cases with loose primer pockets. Whatever else went into it and contributed to the problem is what it is. But I would say after yesterday I think it is solved. Igot rid of anything that looked 'old' or had a question.

I have done that in the not too distant past.

Glad to hear it. It makes sense, when you think about it, right?

I think you're over your troubles.

FWIW, I have a couple of .22-250(s). Both really like IMR8208 XBR for the 40 Grain V-Max and Z-max thru the 55 Gr V-Max. I'm using IMR's data https://imrpowder.com/imr-8208-xbr/

Note that IMR's data has significantly higher charges recommended than Hornady's manual, and as I approached the max of IMR's data I saw no signs of excessive pressure.

I WISH! I will never be able to get those groups. I need to do something about my trigger. I have the Mauser 98 action and military trigger. I have such a hard time controlling when the shot is made.with all the trouble that I've had I still am working on getting the scope back adjusted. The gunsmith that did the head space job I'm guessing had the scope off and it was so far out. I mean the full width of the paper off! Like a foot and a half.
