Hi guys I am wanting to do a 35-90.

The idea going through my head at the moment is to use 45-90 brass and a 350 rem mag reamer run in .375" short. Using dies cut short too.

My only concern is case head diameter, being .513 for a 350 and .506 for a 45-90!

Is a .007" difference too much or okay?

I am hoping to end up with a rimmed 35-90 using cast bullets and either bp or trailboss so pressure will be low, but will I likely get a bulge at the head or worse a split?
 
What is this going in? If you’re using 45-90 brass, it’s going to have to bottleneck. But the bolt face of the parent 45-90 rifle will be the same. I guess I don’t see what you’re wanting to know.
 
What rifle are you thinking of using? Seems to me that unless you are seriously committed to a 35 cal wildcat, 405 Win would be a better way to go. Reamers, dies and brass readily available. Ballistics similar to what you are after. Worth a thought.

Too much. Actual brass measurement will likely be less than listed, the bulge in the fired case will be excessive. How will you establish safe loading data? What rifle?

Get a real reamer, or go with an established chambering like the .405.

.007 of difference between brass and chamber at the head is too much I think.
 

Not so handy is 35 WCF; no brass. But 35 Krag (very, very similar, but slightly short when formed to 35 WCF) is easy-peasy. Since it's simply 30-40 necked for .358 bullets, just a rechamber of a 35 Rem or a rechamber and rebore of a 30-30. Plenty of brass and dies available from Lee, CH4D and probably others. Alas, neither are good candidates for black powder.
 
Hey, run the .350 reamer in all the way and call it the .35 Belted Black Powder Express.
That was done with .458 before .45-90 and .45 x 2.6" brass came back.
