Any evidence of bullets expanding the cases excessivly when you seat them?

No...actually they're straighter-walled than any factory loaded stuff I have on hand. No sign of bullet expansion at all.

Measure some sized cases right out of the sizing die and see if they are right or not.

The resized cases measure 0.4490 to 0.4495 inside.
 
Well actually, outside measurement was what I was wondering about?

Inside is pretty meaningless due to variance in brass thickness.

See if the outside measures .473" at the mouth, .476" right in front of the extractor clearance cut.

If it's much smaller then that, your sizing die may be under-size.
That, plus an oversize chamber would exaggerate the appearance of the case bulge.

PS: The pictures you just posted look like perfect ammo.
It must be the old Systema chamber!

OK...that may part of the problem.
I'm getting .468 at the mouth, and .472 right at the extractor groove.
Is this a major safety issue?:what:

No probably not.

But since the .45 ACP is tapered slightly, back off the sizing die a little and see if that helps.

Even if he's over-crimping the rounds? Can't that send preasures way up?

In this case with a jacketed bullet, i would say No. Over crimping could smash the brass, bulge the case at the mouth maybe. A roll crimp would do more damage. A taper crimp is whats needed for an auto. pistol. Remember, you only want to take the bell out of the case, leaving the mouth of a loaded round around .470" This varies because of the brass wall thickness.The photo of the loaded ammo Bad Hammer posted look like perfect ammo to me. There is not even a bulge where the base of the bullet stops. Some dies FLRS to much and you will see the base of the bullet where it ends. This does not hurt anything by the way, it just looks bad.
 
Bad Hammer, make sure your bullet is not being pushing back into the case on feeding. To test this, take a loaded round and push the nose of the bullet against a hard wood surface. With light pressure the bullet should not move. Or press as hard as you can with your thumb to see if bullet moves.
 
I used to use the Lee FCD in 45ACP.

I couldn't see it was doing anything. I use the Lee Deluxe pistol die set in my Pro 1000 and put the Lee FCD die in my single stage. The bullet seater die closes up the case to .469-.471. My loads work plenty well in XD and 1911 pistols. I put more flare in when I load lead than I do with jacketed.

I have a Dillon case gage for testing and a micrometer.
