Went to the range today with an 1860 navy and army. My son was having trouble getting the caps to seat on the nipples of the '60 army. When we got back I decided to see what is causing the problem. I found that halfway down the cone of the nipple the diameter swells to .175. I chucked the nipple into a drill motor and started filing the nipple until the cap would seat with just a tiny bit of resistance. The diameter at the halfway point came to .168. The cap fits snug enough not to fall off but is also not hard to seat on the nipple. This may be a good fix for folks that can only get CCI caps. I need to check and see if Remington caps will fit the modified nipples.

I've noticed that the CCI Magnum caps are hard to seat. Besides what you have found, I wonder if the Magnum caps are thicker metal. Were those magnums or regular #11's?

On those Tresco nipples I got for the '62, that the Magnums really did not want to seat all the way, I get .165" at the halfway point, .170" at the base, and .1625" at the tip of the cone.

The nipples I modified were the stock ones. Seems like the caps seat nicely with the .168 diameter at the halfway point. Your Tresco nipples might need to be turned down where they flare to .170 to .168 to get the caps to seat.

For some reason, it's only the Magnums I've had trouble with. They work fine on my Plains Pistol. I don't recall if I've tried them on my Remington Navy, but I think I have and they worked. I'm a little reluctant to turn any of my nipples down, I've become spoiled lately after putting stainless nipples from the Track on both the Remington and my 1860, and no longer have to pinch caps. The non-mag CCI's, Remington #10's and #11's all fit and fire fine.

Last night after posting, I put the Treso's back on the '62, backed them out so there was hammer to nipple contact, (which didn't require much "backout") and those suckers still would not fire. ? Perhaps they are intended for rifles or other side-locks. ? Don't know. Wish my cap supply wasn't getting low right now.

I will dig through my pile of caps and see if there are any magnums hidden in there. My only real source for caps is Wally World and they think caps need to be a seasonal item.

Just compared CCI magnum caps to the regular ones, no difference in how they fit on my modified nipples, they seem to have a small amount more priming compound.

They do have more pixie dust in them. I just got done shooting an orphan TC Hawken .50 that I put a new/used barrel on. I used both CCI #11's and the CCI magnum caps. The magnum caps took a way more pressure on the hammer to fully seat them. ? (yes, had the rifle pointed at the target, and was ready if it were to discharge) (I'm only half as dumb as I look!) The regular #11's did not need to be seated, other than giving them a press with the capper, as the nipple was capped. Anyhow, sounds like your mod worked good for you. I'm going to save my Magnum caps for the TC and the Plains Pistol.
