Pistol case length

I took a close look at my press and the handle is hitting my bench just before camover. This may be giving me repeatability issues.
I’ll cut a notch out of the bench beam and see if it makes a difference.

I have had that problem myself, when I want support all the way to the edge and the presses hang over said edge. I bolt the press to a larger plate than hangs over the side a bit and go between the truss that is the edge support.

It also lets me remove the mounting plate altogether so the bolts that mount the plate to the bench stays the same but I can drill and tap various bolt patterns in the sub plate in my mill and take it back to the reloading room and mount new presses to the same plate.

Way to much "flare" on the case on the right!

Measure after sizing, No need to trim any semi auto brass but some folks do.

That’s the thing, both cases measured within .002 after sizing before flare.
Everyone says don’t measure or trim pistol cases but that doesn’t solve the issue of flare differences in a batch of cases.
I can’t help but think crimp will be just as varied.
 
I wouldn't think your flare would be that different between the two cases with only a .002" difference in length.

I'm another one that uses range pickups (along with my own brass) and multiple headstamps, all mixed together, and although I may get some slight variation in my flare I don't get that much. Something is going on, whether it's due to your handle hitting the bench or not I don't know.

Have you checked to make sure your expander die is tightened down and locked, i.e. not moving while using it.

The only Hornady expander die I have is 45 LC and I don’t see how the mandrel is removed from the die, so I could measure the angle. Instead, I took a case and expanded it and measured it.

Then I lowered the die a known distance. .010” in this case.

and expanded the same case again and measured it again.

It grew .003” in diameter with the die lowered .010”.

I would agree with your assessment.
