I can tell you what Henry is going to say.

They warranty their products to be used with factory ammo. I'm betting that the manual warns against the use of reloaded ammo. By using reloaded ammo in the firearm you void the warranty.
I'll take that bet.

Not yet, but I'm going to. I did send an email about it (it's the weekend after all). I want to hear someone tell me the solution before I send it back. I want to know they're going to replace the barrel like they should have done, or just send me a new gun that is correctly made.
 
I called. They aren't dealing with customer service issues by phone right now (probably due to the Covid-19 issue). So I can expect an emailed response.
 
You know guys, I'll think about it. The issue I have is that if they can't do it right the first time, and then they won't do it right the second time, I don't see any reason to suspect they'll do it right the third time.

You should send it back in with NOTICE that the manufacturing defect persists and not addressed while you time and money spent on rifle and ammo is wasted. Ask them to either fix it, send you a complete refund, or a replacement rifle. Otherwise tell them that you will be sending them an INVOICE.

If they do not satisfy you, then next course of action is to get it repaired and send then the bill for repair, your time and other fees.

When the chambers are messed up like this it seems apparent that only replacement barrels are going to repair the problem.
Henry prides itself on superior customer service, but IMHO this certainly isn't it.
I would agree that you need to express just how upset that you are and to demand that the barrels be replaced, since polishing has been ineffective.
Remind them that their reputation and future sales depends on their honor and integrity in this matter, and that you intend to be quite vocal about the resolution of this (or lack thereof) on social media.
I guess it means: get tough, be polite yet persistent, and contact the owner if possible.

It had occured to me.

However, the LGS has my replacement waiting for me. Shipped by Henry, who now have my old rifle. So provided the new one is good, they will have resolved the issue to my satisfaction. I'll post an update once I have it in my possession.
 
Final Update (hopefully)

A few days after my last post, I went to complete the background check for the replacement. A few days after that I picked it up.

I checked it out and everything looked great. To offset the cost of the transfer fee and background check, they let me pick up to $65 of product from the online store for free. I chose a scope rail, and nothing else. So I installed the rail, bore zeroed the irons, and then bore zeroed a Burris Fastfire 3 (which I had lying around. Then the gun sat around in the safe until today.

I took it to the indoor 25 yard to get a working zero with Hornady 325gr FTX (because I have a few boxes lying around). Irons first, then the red dot. I wanted around 0.5" high on the irons, and exact zero on the red dot. I got close enough to be happy with it despite the red dot slipping on the rail initially. I didn't reinstall the Skinner sights I had, because I figured I might as well make the most of this red dot I have.

Here's where I left the irons. 4 shots, 25 yards.

Good enough for backup irons. The red dot gave similar results. I will have to fine tune it for my load at 100 yards.

So Henry did come through eventually. It wasn't simple or easy, but they did fulfill their guarantee of 100% satisfaction!
 
My 45-70 (Marlin) is almost a plinker. I load very low pressure Trail Boss loads but I also run BB stuff. I lost count on the rounds through it around 1,000. You want your gun to operate correctly and it sounds like you finally got your new plinker up to spec :).

I have not seen very many chambers that were polished, some light tooling marks are normal or even beneficial/intentional and I would say as long as they do not cause imprinting of the brass or ejection issues as normal. Imprinting the brass, that would not be acceptable
 
Machining issue to me. Doesn't look uniform and the thing isn't a perfect circle.
